Lightweight prototypes need stiffness, impact behaviour and heat resistance with minimum mass. Material density alone is not enough; geometry and layer orientation often dominate. Validate vibration and mounting loads.
Start with load paths
- Tension, bending or impact.
- Vibration and landing loads.
- Temperature range.
- Mounting and fastener points.
Compare candidates
PLA/PETG suit early geometry; PA, PC and reinforced grades are candidates for higher duty when printing and drying are controlled. Consider density, damping and anisotropy.
Test the assembly
- Print in service orientation.
- Test joints and screws.
- Measure deformation after load.
| Requirement | Material direction | Validation |
|---|---|---|
| Stiffness | Reinforced or PC | Bending |
| Impact | Ductile grade | Drop test |
| Weight | Low-density design | Mass target |
| Vibration | Damping geometry | Cyclic test |
Common engineering mistakes
- Choosing only by density.
- Ignoring layer orientation.
- Testing coupons only.
- Using brittle reinforcement for impact.
- Not checking fasteners.
Buyer checklist
- What load applies?
- Is weight critical?
- Is impact expected?
- What temperature?
- Was the assembly tested?
